No to server being limited as I have checked and they have upped all limits to meet requirements. I have disabled all plugins, no luck. However, when I change to Wordpress default theme, all is okay - so it looks theme related??

Well that option is part of the theme?? To add the border is part of the theme option, and once the border is added that is when the height causes a mis-alignment? It is quite clearly theme and css related?
